Actually,  I thought of that and did try wearing my hats OVER the muffs.  Bad call.  Doesn't work.  Hat won't stay put and give good eye shade.

have you tried calling the Howard Leight?  They have awesome customer service and i am sure they can help you out.  I had a problem with the switch on the same model and they sent me a replacement free of charge.  They didn't require me to send the broken pair back as well.

I emailed and asked about gel-filled or thicker pads,  but no response.
